The accident in Ohio (USA) last July shocked due to the raw images captured by a spectator, yet also represents an important precedent to reflect upon. In fact, rust is one of the most dangerous risks to the strength of structures, as it advances slowly yet inexorably. These risks need to be taken into consideration both during the design stage and during annual inspections, even in the absence of specific manufacturer requirements.

The first photo here below shows a detail of the ride involved in the accident at Ohio State Fair (USA), while the second shows the breakage of a ride in France. Two very different rides, different manufacturers, but with the same common problem: a breakage caused by rust.

A good manufacturer designs rides to withstand at least 35,000 operating hours, which generally corresponds to approximately 20/25 years of operation. The design and calculation stages take into account many factors, such as vibrations, dynamic forces and wind, but they never account for the effects of rust. Generally, the rust that appears on the outside of metallic structures is the least dangerous: it is visible and the operator can perform the required maintenance when needed. What is potentially more dangerous is the rust that is created inside important metal structures – the rust that builds up silently and continuously, without the operator noticing it.

How does this rust form? Both cases here clearly show that water has probably entered from one side of the structure, accumulating in the bottom/outer part. In both cases, the water did not have the chance to drain outside and therefore started to slowly yet inexorably trigger corrosion. I can say that it is quite difficult for a designer to hypothesize such types of event; water can indeed infiltrate the metallic structure both during transport and during installation or operation of the ride. There are also rare cases in which moisture forms inside well-insulated structures due to large temperature fluctuations between day and night.

Is it possible to notice what’s happening? Well, in both cases reported here, the operator noticed the problem only when it was too late. The only difference is that in France, no harm was caused to people. We can conclude therefore that it is quite difficult to spot the problem simply by visual inspection. Many operators carry out NDT on the most significant welds, yet this technique may potentially not detect the problem with enough advance warning. This is because rust can fracture the metal in places away from the welds. So, it can be concluded that the normal experience of a good operator is often not enough to identify the problem.

What can be done then? To see what’s happening inside a structure, the following are needed:
– analyse the design to identify critical points;
– visually inspect the attraction and the inside of the structures with the help of powerful lamps and, where necessary, with a small video camera. By this I mean a small camera fixed to flexible tubing and connected to a monitor to help see what’s going on inside a structure (endoscope);
– if necessary, make a small hole in the structure. This operation is very delicate; choosing the best position where to make the hole needs to be agreed on with the manufacturer, or alternatively with a very experienced engineer;
– check welds using non-destructive testing;
– check the thickness of metal structures using special equipment.

It should be stressed that all this equipment must be operated by professional personnel, who have been qualified by attending special courses. Please check with your engineer for all these procedures.

How are the results evaluated? And what happens next? These techniques detail the updated status of component strength. If everything is in good condition then there are no problems. If the inside of the structure has corroded, then precautions must be taken: if corrosion is minor, then the affected areas can be cleaned, locating where the water may have entered and implementing a solution. If, on the other hand, corrosion is considerable, then the solution is repair or replacement. In all these cases, before proceeding always contact the manufacturer, meticulously collect and analyse all the required information to decide on the best solutions. Repairs are always very complex operations. Indeed, these must provide a series of reinforcements that restore structural strength with respect to the manufacturer’s original design. Often repairs do not provide an optimal solution and therefore it is necessary to replace the entire oxidized component. It is clear that replacement cannot be performed with a component that is exactly the same as the old one, therefore a modified component should be installed, taking into account new solutions that prevent the rust from occurring as in the original.

So how important is it to check for rust? No professional technician can neglect the importance of rust, as this can cause enormous problems. To give an idea (but this is purely an example), rust inside a structural component can reduce its working life by about 30%-50%. This means that a ride (or a set of components) initially designed to last at least 20-25 years may break after 13-16 years, and in severe cases even after 10-12 years. This helps understand how important the issue is.

What on the other hand should be avoided? There are a number of actions that should be avoided, such as:
– drilling holes in metal structures to let water out. This is wrong because even the holes in the metal sheets can cause a breakage in the component (especially if they are close to welds). Holes can only be drilled following very precise analysis to decide where to place them. It is much better to trust experts;
– trying to solve the problem on your own, without being assisted by experienced engineers or the manufacturer;
– believing that nothing will happen because nothing has ever happened to others who have the same attraction. This reasoning is wrong, because not all attractions are used in the same environment or climate;
– having these aspects checked by employees or managers who may not have understood the importance of the problem.

What are manufacturers doing? As I mentioned at the beginning of this article, recent accidents have left their mark. Some manufacturers have thus begun to review some of the components of already completed attractions more critically, issuing service bulletins that require more frequent checks on certain components.

L’importanza della corrosione nella dinamica della resistenza a fatica delle strutture metalliche. Quali azioni preventive possono essere messe in campo?

L’incidente accaduto a luglio in Ohio (Stati Uniti) ha scioccato per la crudezza delle immagini riprese da uno spettatore occasionale, ma ha anche costituito un importante precedente sul quale riflettere. Di fatto, la ruggine rappresenta una delle insidie più pericolose alla resistenza delle strutture, poiché avanza lenta ma inesorabile. Da oggi questi rischi devono essere presi in considerazione sia in fase progettuale che durante le ispezioni annuali, anche in assenza di una specifica prescrizione del costruttore.

La foto all’estrema sinistra mostra un dettaglio dell’attrazione al centro dell’incidente all’Ohio State Fair (USA), mentre l’altra mostra la rottura di un’attrazione operante in Francia. Due attrazioni molto diverse, di costruttori diversi, ma con in comune il medesimo problema: una rottura causata dalla ruggine. Un buon costruttore progetta l’attrazione per resistere almeno a 35.000 ore di lavoro, il che corrisponde generalmente a circa 20/25 anni di attività. Le fasi di progettazione e di calcolo tengono conto di molti fattori come le vibrazioni, le forze dinamiche e il vento, ma non tengono mai conto degli effetti della ruggine. Generalmente, la ruggine che appare nella parte esterna delle strutture metalliche è la meno pericolosa: è visibile e quindi l’operatore può eseguire la necessaria manutenzione quando serve. Quella invece potenzialmente più pericolosa è la ruggine che si genera all’interno delle strutture metalliche importanti: quella che avanza in silenzio e continuamente senza che l’operatore se ne accorga.

Come si crea questa ruggine? Entrambi i casi qui riportati mostrano con chiarezza che probabilmente l’acqua è entrata da un lato della struttura accumulandosi nella parte più bassa/esterna. In entrambi i casi, l’acqua non aveva modo di uscire all’esterno e quindi ha iniziato la sua opera di corrosione lenta ma inesorabile. Posso dire che è abbastanza difficile per un progettista ipotizzare questo tipo di eventi; l’acqua potrebbe infatti entrare nella struttura metallica sia durante la fase di trasporto dell’attrazione che durante l’installazione o uso dell’attrazione. Ci sono anche dei casi rari dove l’umidità si crea in strutture anche ben isolate a causa di grandi sbalzi di temperatura tra il giorno e la notte.

Ci si può accorgere di quanto sta accadendo? Ebbene, in entrambi i casi qui riportati l’operatore si è accorto del problema solo quando era troppo tardi. L’unica differenza è che nel caso della Francia non ci sono stati danni a persone. Possiamo quindi trarre la conclusione che è abbastanza difficile accorgersi del problema da una semplice analisi visiva. Molti operatori eseguono dei controlli non distruttivi NDT sulle saldature più importanti dell’attrazione, ma anche questa tecnica potrebbe potenzialmente non evidenziare il problema con un sufficiente preavviso. Questo perché la ruggine può fratturare il metallo in posizioni anche distanti dalle saldature. Quindi, possiamo dire che la normale esperienza di un buon operatore spesso non basta ad individuare il problema.

Cosa è possibile fare, allora? Per verificare cosa sta accadendo all’interno di una struttura serve agire come segue:

– analizzare il progetto dell’attrazione per individuare i punti critici;
– analizzare visivamente l’attrazione e l’interno delle strutture con l’aiuto di lampade potenti e, dove necessario, con una piccola telecamera. Intendo una piccola telecamera fissata a un tubo flessibile ed ad un monitor che aiuta a vedere cosa succede all’interno di una struttura (endoscopio);
– se necessario, effettuare un piccolo foro nella struttura. Quest’operazione è molto delicata, la scelta della posizione migliore dove effettuare il foro dovrebbe essere concordata con il costruttore, oppure in alternativa considerata con un ingegnere molto esperto;
– controllare le saldature con controlli non distruttivi;
– controllare lo spessore delle strutture metalliche con l’utilizzo di un’attrezzatura speciale.

Vi preciso che l’utilizzo di tutte queste attrezzature richiede l’intervento di personale professionale che è stato abilitato dopo aver partecipato a corsi speciali. Vi prego quindi di consultarvi con il vostro ingegnere per tutte queste fasi.

Come valutare i risultati? E cosa fare? Queste tecniche consentono di avere uno status aggiornato della solidità del componente. Se lo stato di manutenzione è ottimale allora non ci sono problemi. Se invece l’interno della struttura presenta corrosione, allora è necessario prendere delle precauzioni: se il livello di corrosione è basso, allora si può procedere alla pulizia delle aree interessate, quindi individuare da dove l’acqua è potuta entrare e mettere in atto una soluzione. Se invece il livello di corrosione è alto, allora serve ipotizzare una riparazione o sostituzione. In tutti questi casi prima di agire è necessario contattare il costruttore, raccogliere ed analizzare scrupolosamente tutte le informazioni per procedere poi alla valutazione delle soluzioni migliori.

La riparazione è sempre un’operazione molto complessa. Deve infatti prevedere una serie di rinforzi che devono poter garantire il reintegro della resistenza strutturale rispetto al progetto originale del costruttore. Spesso la riparazione non offre una soluzione ottimale e serve quindi procedere alla sostituzione dell’intero componente ossidato. È chiaro che la sostituzione non può essere eseguita con un componente del tutto identico a quello precedente, si dovrà pertanto installare un componente modificato che tenga conto di nuove soluzioni che evitino i problemi di ruggine individuati nell’originale.

Ma fino a che punto è importante porre attenzione alla ruggine? Nessun tecnico professionale trascura l’importanza della ruggine dato che questa può causare dei problemi enormi. Per darvi un’idea (ma si tratta di un puro esempio), la presenza di ruggine all’interno di un componente strutturale può ridurne la vita del 30%-50%. Questo significa che un’attrazione (o una serie di componenti) progettati inizialmente per resistere almeno 20-25 anni, potrebbero rompersi dopo 13-16 anni, in casi gravi anche dopo 10-12 anni. Capite bene quindi quanto la questione sia importante.

Cosa invece è meglio non fare? Ci sono una serie di azioni che è bene evitare, come ad esempio: – eseguire dei fori nelle strutture metalliche per far uscire l’acqua. È sbagliato perché anche i fori nelle lamiere metalliche possono causare un inizio di rottura del componente stesso (specialmente se sono vicini a saldature). I fori si possono fare ma solo individuando dove farli seguendo criteri ben precisi. Molto meglio quindi affidarsi ad esperti;

– cercare di risolvere il problema in autonomia senza farsi assistere da ingegneri di esperienza né dal costruttore;

– ritenere che non succederà niente perché

non è mai successo niente ad altri clienti che hanno la medesima attrazione. Questo ragionamento è sbagliato perché non tutte le attrazioni vengono utilizzate con il medesimo clima ambientale;

– delegare il controllo di queste aree ai propri dipendenti o manager che potrebbero non aver compreso l’assoluta importanza del problema

Cosa stanno facendo i costruttori? Come accennavo all’inizio di questo articolo, i recenti incidenti hanno lasciato il segno. Alcuni costruttori hanno così iniziato a rivedere in modo più critico alcuni componenti delle attrazioni già realizzate, emettendo quindi bollettini di servizio che richiedono verifiche più frequenti in determinati componenti.
